Abstract: The present disclosure provides a method for synthesizing binder-less return fines agglomerates which can cater to iron making units directly. The method involves partial reduction of return fines in gaseous ambience comprising hydrogen at a temperature of about 600-1100 °C for about 15-240 minutes to obtain circumferential metallic iron over individual particles followed by compressive agglomeration. The spongy, malleable and porous nature of iron formed on individual particles serves the role of in-situ self-binder imparting strength to the agglomerate. The method of the present disclosure provides green and carbon free agglomerate processing. The present disclosure also provides binder-less return fines agglomerates comprising a plurality of treated fine particles, each particle having a circumferential metallic iron layer having a thickness of about 20-500 microns, wherein the binder-less return fines agglomerate has a metallic iron content of 1-60 wt %, and a strength of 50-300 kilogram-force per agglomerate.
