Abstract: This invention relates to a process for production of highly metallised low sulphur directly reduced iron (DRI) in tunnel kiln from waste iron ore slime fines and less reactive carbonaceous material like Jhama coal. The iron ore slime pellets of 12 – 18 mm were made by the conventional method of pelletizing, utilizing -70 to -200 mesh size iron ore slime fines. The green iron ore slime pellets were dried in the normal atmosphere and kept in bed of premixed desulphurizing agent and like Jhama coal in different crucibles/ saggers. The crucible/ sagger containing iron ore slime pellets in bed of premixed desulphurizing agent and like Jhama coal were mounted on the moving trolleys of the tunnel kiln. The trolleys were pushed with the help of hydraulic pusher in the tunnel kiln at different speed of 5 - 10 feet/ hour at a fixed retention time for reduction of iron ore slime pellets in the tunnel kiln. The iron ore slime pellets kept in crucible/ saggers were reduced in the firing zone of the tunnel kiln between 11000C to 13000C for 2 - 4 hours to yield metalized low sulphur directly reduced iron via reduction. After reduction, crucibles/ saggers were removed from the trolleys and reduced pellets were separated from residue of premixed coal and desulphurizing agents by screening. The process parameters were optimized with respect to reduction temperature, time, amount of coal and amount of desulphurising agent required for optimum reduction to yield highly metalized low sulphur DRI suitable for iron and steel making. This invention is particularly useful for converting mining wastes, iron and steel plant wastes and low grade raw materials such as low grade iron ore, ore fines, slime, coking or non coking coal having low carbon and high ash into a value added product.
