Abstract: Exemplary embodiments of the present disclosure are directed towards a component assembly, comprising: at least one first layer and at least one second layer enclosed in at least one inner cover, the at least one second layer comprising a latex foam layer derived from raw materials comprising a plurality of herbs and a liquid latex foam mixture, the at least one first layer comprising a memory foam layer derived from the raw materials comprising ground oils, and at least one outer cover made of fabric originating from a wood pulp and a one end of the at least one first layer in contact with an inner surface of the at least one outer cover, whereby the at least one outer cover and the at least one second layer infused with a plurality of herbs for therapeutic benefits to an end user. Specification

Claims:We claim:
1. A component assembly, comprising:

at least one first layer, at least one second layer, at least one inner cover, and at least one outer cover,
said at least one first layer and said at least one second layer enclosed in said at least one inner cover, wherein said at least one second layer comprising an herb infused latex foam layer derived from raw materials comprising a plurality of herbs and a liquid latex foam mixture, said at least one first layer comprising a memory foam layer derived from said raw materials comprising ground oils; and
said at least one outer cover made of fabric originating from a wood pulp and a one end of said at least one first layer in contact with an inner surface of said at least one outer cover, wherein said at least one outer cover and said at least one second layer infused with said plurality of herbs for therapeutic benefits to an end user.

2. The component assembly as claimed in claim 1, wherein said plurality of herbs comprising lavender herbs, turmeric herbs, sandalwood herbs, and sunflower herbs.

3. The component assembly as claimed in claim 1, wherein said at least one first layer is configured to provide a best balance of comfort and support to said end user.

4. The component assembly as claimed in claim 1, wherein said at least one second layer comprising a plurality of pin core holes configured to allow breathability and air-circulation and thereby keep said component assembly naturally cooler than surroundings.

5. The component assembly as claimed in claim 1, wherein said plurality of herbs is configured to offer a mild scent whenever said end user in contact with said at least one outer cover.

6. The component assembly as claimed in claim 1, wherein said at least one second layer comprising natural rubber sap ingredients and/or synthetic ingredients.

7. The component assembly as claimed in claim 1, wherein said at least one second layer comprising a natural anti-allergen and said at least one second layer is configured to absorb moisture, pollutants and dust mites.

8. The component assembly as claimed in claim 1, wherein said at least one second layer further comprising anti-microbial properties and said at least one second layer is configured to fight bacteria lurking in an air.

9. The component assembly as claimed in claim 1, wherein said at least one inner cover comprising a cotton hypoallergenic inner cover.

10. A component assembly, comprising:

at least one first layer, at least one second layer, at least one inner cover, and at least one outer cover,
said at least one first layer comprising a memory foam layer derived from raw materials comprising ground oils stored in at least one first vessel, wherein said at least one first vessel configured to mix said raw materials and pour said mixed raw materials onto at least one first conveyor belt to form a memory foam, said at least one first conveyor belt configured to allow said memory foam to rise and at least one first slicer configured to cut said memory foam into memory foam layers on said at least one first conveyor belt;
said at least one second layer comprising an herb infused latex foam layer derived from said raw materials comprising a plurality of herbs and a liquid latex foam mixture stored in at least one second vessel placed on at least one second conveyor belt, wherein said at least one second vessel configured to mix said raw materials and pour said mixed raw materials into at least one vulcanization oven through said at least one second conveyor belt, wherein said at least one vulcanization oven configured to heat said raw materials to form an herb infused latex foam; at least one washing unit configured to wash said herb infused latex foam to remove soaps and excess materials and at least one air dryer configured to dry said washed herb infused latex foam at a high temperature to remove moisture; at least one second slicer configured to cut said dried herb infused latex foam into herb infused latex foam layers; and

at least one outer cover made of fabric originating from a wood pulp and a one end of said at least one least one first layer in contact with an inner surface of said at least one outer cover, wherein said at least one first layer and said at least one second layer enclosed in at least one inner cover, said at least one outer cover infused with said plurality of herbs for therapeutic benefits to an end user.

11. A method for making a component assembly, comprising:

collecting raw materials comprising ground oils into at least one first vessel from tiny vessels, wherein said at least one first vessel configured to mix said raw materials and pour said mixed raw materials onto at least one first conveyor belt to form a memory foam;

rising said memory foam on said at least one first conveyor belt and cutting said memory foam into memory foam layers by at least one first slicer on said at least one first conveyor belt, wherein said memory foam layers kept at room temperature to cure at least one memory foam layer;

collecting said raw materials comprising a plurality of herbs and a liquid latex foam mixture into at least one second vessel from at least one latex foam vessel, wherein said at least one second vessel placed on at least one second conveyor belt to pour said raw materials into at least one vulcanization oven, said at least one vulcanization oven configured to heat said raw materials to form an herb infused latex foam;

removing said herb infused latex foam from said at least one vulcanization oven and placing into at least one washing unit, wherein said at least one washing unit configured to wash said herb infused latex foam to remove soaps and excess materials;

drying said herb infused latex foam at a high temperature to remove all moisture by at least one air dryer and cutting said dried herb infused latex foam into herb infused latex foam layers by at least one second slicer;

adhering at least one memory foam layer to at least one herb infused latex foam layer to make a component; and

packaging said at least one memory foam layer and said at least one latex foam layer with at least one inner cover and at least one outer cover, wherein said at least one outer cover infused with said plurality of herbs for therapeutic benefits to an end user.

12. The method as claimed in claim 11, further comprising a step of weaving a cellulose pulse and a cellulose yarn to form a fabric layer.

13. The method as claimed in claim 12, further comprising a step of infusing said fabric layer with said plurality of herbs using a microencapsulation technique.

14. The method as claimed in claim 13, further comprising a step of stitching said herb infused fabric layer to form a particular size of said at least one outer cover.

15. The method as claimed in claim 14, further comprising a step of forming an effective delivery mechanism of said at least one outer cover for scents to be transmitted to said end user without causing any unnecessary intrusion. , Description:TECHNICAL FIELD
[001] The disclosed subject matter relates generally to mattress components, and more particularly to a mattress component assembly having multiple layers and methods employed thereof. The mattress components may be employed in bedding, seating or other support applications.

BACKGROUND
[002] The component industry (for example, the mattress industry) has conventionally relied on a combination of few materials for its various applications. The combination of few materials includes natural fibers such as cotton and wool, rubberized coir, springs, and foam. The rubberized coir is a combination of natural materials like coconut fiber and natural rubber. The combination creates a sheet/layer that provides natural comfort, firm support, allows for air circulation and is non-absorbent. The spring materials comprise bonnell springs and pocket springs etc. The Bonnell springs are hourglass-shaped, and the ends of the wire are knotted or wrapped around the top and bottom circular portion of the coil. The pocket spring component is made from individual pocket springs and each pocket spring is enclosed within its fabric pocket. The pocket springs work independently from each other and each pocket spring reacts only to the pressure applied to the spring area. The pocket springs do not move as a whole unit, unlike more traditional open coil components.

[003] Foam components rely on air trapped within aerated substances (rather than springs) to offer support and bounce. The foam includes a polyurethane foam (a petroleum-based compound), a memory foam, and a latex foam. The polyurethane foam is the most common type of component foam and is often used as an upper comfort layer in an inner spring component. However, a big block of the foam can be used by itself as a polyurethane foam component. The memory foam consists mainly of polyurethane as well as additional chemicals increasing its viscosity and density. The memory foam is often referred to as "viscoelastic" polyurethane foam or low-resilience polyurethane foam. The foam bubbles or ‘cells’ are open, effectively creating a matrix through which air can move. The latex foam is a type of foam designed to outlast traditional spring components. The latex foam can be made using natural rubber sap or synthetic (manmade) ingredients or a combination of the two. Despite numerous benefits of the memory foam, the memory foam has also been under heavy criticism due to the following reasons. The conventional memory foam is derived from synthetic materials (Polyurethane) and also produces foul odours if not aired properly post-production. The conventional memory foam post-production releases volatile organic compounds (VOCs) on curing that deteriorates the surrounding air quality and also poses a health risk to users inhaling the air in the vicinity. Conventional memory foam is petroleum based and is naturally prone to catching fire. Additionally, conventional memory foam is composed of heavy metals like mercury and other chemical compounds such as phthalates that are harmful to the health of users. The heavy metals like mercury and other chemical compounds such as phthalates are used in the intermediate chemical treatment of polyurethane foam during production. Currently, components use polyester based fabrics for the outer cover that do not serve any function except for aesthetics purpose. These components can retain a high level of moisture, further causing discomfort to the user and potentially leading to foul odors. Further, the use of cool gel crystals at the formulation stage to counter the property of heat retention and international certifications place strict limits on the volume of VOCs emitted by the foam. These solutions have not managed to completely mitigate user concerns regarding the safety of memory foam. The component industry has conventionally relied on a combination of the following few materials for its various applications. A good component can greatly improve people's quality of sleep. Hence, it is highly desirable to provide a natural foam component assembly with a natural latex foam support layer.

[004] In the light of the aforementioned discussion, there exists a need for a natural foam component assembly for use by adults and infants alike.

SUMMARY
[005] The following presents a simplified summary of the disclosure in order to provide a basic understanding to the reader. This summary is not an extensive overview of the disclosure and it does not identify key/critical elements of the invention or delineate the scope of the invention. Its sole purpose is to present some concepts disclosed herein in a simplified form as a prelude to the more detailed description that is presented later.

[006] An objective of the present disclosure is directed towards natural memory foam that is unique in formulation as it is derived from ground oils and is from a natural source.

[007] Yet another objective of the present disclosure is directed towards a natural memory foam that is chemical free throughout entire production and assembly process and therefore completely safe for use by adults and infants.

[008] Yet another objective of the present disclosure is directed towards a natural latex foam support layer scented with herbs.

[009] Yet another objective of the present disclosure is directed towards a removable and washable outer cover is made up of excel fabric derived from wood pulp and is infused with the herbs.

[0010] Yet another objective of the present disclosure is directed towards a component assembly with lavender scents that are inconspicuous in general and are released upon creating friction with the fabric surface.

[0011] Yet another objective of the present disclosure is directed towards lavender infused component assembly where lavender is a natural antioxidant and anti-allergen prescribed to calm the mind and its usage is recommended as part of Ayurvedic sleep therapies.

[0012] Yet another objective of the present disclosure is directed towards an outer cover that infuses with the herbs allows the user to undergo aromatherapy every time when the user comes in contact with the outer cover of the component thereby helping to improve their quality of sleep and overall well-being.

[0014] In an embodiment of the present disclosure, a component assembly comprising at least one first layer and at least one second layer enclosed in at least one inner cover, the at least one second layer comprising an herb infused latex foam layer derived from raw materials comprising a plurality of herbs and a liquid latex foam mixture and the at least one first layer comprising a memory foam layer derived from the raw materials comprising ground oils.

DETAILED DESCRIPTION

The present disclosure is capable of other embodiments and of being practiced or of being carried out in various ways. Also, it is to be understood that the phraseology and terminology used herein is for the purpose of description and should not be regarded as limiting.

The component assembly may include, but not limited to, mattress assembly, seating assembly, back support, foot support, cushion assembly, pillow assembly, bedding product assembly, outdoor pillow assembly, and so forth. Component assembly inspired by Ayurveda” as it combines modern scientific innovation with ancient Ayurvedic principles to offer its end users the best benefits from both the worlds. Man-made consumer products have increased the importance awarded to the application of principles from the science of Ayurveda in the production of consumer goods.

[0028] The component assembly may include a length of about 2 inches responsive natural memory foam, 2 inches herb (for example, turmeric/sandalwood/sunflower) infused natural pin core latex support foam, and 4 inches high density natural latex foam base. The component assembly may also include 2 inches responsive natural memory foam and 4 inches high density natural latex foam base. The component assembly may be shorter or longer. The component assembly may include standard size conventions, such as, a single mattress size, a twin bed size, a twin XL size, a full bed size, a full XL size, a queen bed size, a king bed size, a California king size, and so forth. The overall component assembly includes the components are completely of natural origin without any interference from synthetic chemical compounds.

[0029] Referring to FIG. 1, FIG. 1 is a diagram 100 depicting a component assembly, according to an exemplary embodiment of the present disclosure. The component assembly 100 includes layers such as an outer cover 102, an inner cover 104, a first layer 106, and a second layer 108. The outer cover 102 may be made up of organic wood pulp and may be infused with herbs. The herbs may include, lavender, turmeric, Ashwagandha, clove, neem, black pepper, sandalwood, Aloe Vera, chamomile, saffron, and so forth. The outer cover 102 may be a removable and washable outer cover. The herb (for example, lavender) may be unique in its application as the lavender scents are non-noticeable in general and may be released upon creating friction with the fabric surface. The lavender (for example, Ayurvedic lavender) may be a natural antioxidant and anti-allergen that is prescribed to calm the mind and its usage is recommended as part of Ayurvedic sleep therapies. The outer cover 102 with the herb may allow the user to undergo aromatherapy every time he/she comes in contact with the outer cover 102 of the component thereby helping improve their quality of sleep and overall well-being. The outer cover 102 may be configured to offer a mild scent whenever in contact with the outer cover 102. The first layer 106 may include, but not limited to, a memory foam layer. The second layer 108 may include, but not limited to, an herb infused latex foam layer.
[0030] The inner cover 104 may be configured to keep the component dust free. The second layer 108 as the base enclosed in the inner cover 104 and the outer cover 102. The inner cover 104 may include a 100% pure cotton hypoallergenic inner cover and the outer cover 102 may be made of fabric originating from natural wood pulp. The second layer 108 may be infused with the herbs. The infused herbs are natural anti-oxidants that promote calmness and tranquilize the mind on inhalation. It is unique in its application as the lavender scents are non-noticeable in general and are released upon creating friction with the fabric surface. The second layers 108 may be a natural anti-allergen. The second layer 108 may be configured to absorb moisture, pollutants and dust mites. The second layer 108 may include anti-microbial properties and fights bacteria lurking in the air. The second layer 108 may be a pressure responsive and provide the right mix of comfort and support to the end user.

[0031] The first layer 106 may be configured to act as a top layer in contact with an inner surface of the outer cover 102. The second layer 108 may be configured to act as a bottom layer. The first layer 106 may be unique in formulation as it is derived from ground oils. The first layer 106 may be configured to take the shape of end user’s body and provide the best balance of comfort and support to give a cradling feeling to the end user. The first layer 106 may be 100% chemical free throughout entire production and therefore completely safe for use by adults and infants alike. The outer cover 102 may form an effective delivery mechanism for the scents to be transmitted to the end user without causing any unnecessary intrusion. The overall component assembly 100 and all individual components are completely of natural origin without any interference from synthetic chemical compounds.

[0032] Referring to FIG. 2A, FIG. 2A is diagram 200a depicting the pincore herb infused latex support foam 108 from the component assembly, according to an exemplary embodiment of the present disclosure. The pincore herb infused latex support foam 200 includes pincore holes 202a, 202b, and 202c…202n configured to allow breathability and air-circulation throughout the component assembly and thereby keep the component assembly naturally cooler than surroundings.

The inner cover 104 may include a pure cotton hypoallergenic inner cover. The first layer 106 and the second layer 108 as the base enclosed in the inner cover 104.

[0034] Referring to FIG. 3, FIG. 3 is an example diagram 300 depicting a schematic representation of a memory foam production unit, according to an exemplary embodiment of the present disclosure. The schematic representation of the memory foam production unit 300 includes a first vessel 301, a first conveyor belt 303, and a first slicer 305. The first vessel 301 may be configured to store the raw materials include ground oils, where the raw materials are collected into the first vessel by tin vessels 307. For example, the end user can drop the raw materials into the first vessel from the tin vessels 307. The first vessel 301 may be configured to mix the raw materials and pour the mixed raw materials onto the first conveyor belt 303 to form a memory foam 309. The first conveyor belt 303 may be configured to allow the memory foam 309 to rise and the first slicer 305 may be configured to cut the memory foam 309 into memory foam layers 309’, 309a, 309b on the first conveyor belt 303. The end user may keep the memory foam layers 309a, 309b at room temperature (RT) to cure those memory foam layers.

[0035] Referring to FIG. 4, FIG. 4 is an example diagram 400 depicting a schematic representation of a latex foam production unit, according to an exemplary embodiment of the present disclosure. The schematic representation of the latex foam production unit 400 includes a second vessel 401, a second conveyor belt 403, a vulcanization oven 404, a second slicer 405, a squeeze roller 406, a latex foam vessel 407, an air dryer 408, and a washing unit 410. The second vessel 401 may be configured to store the raw materials comprising herbs and a liquid latex foam mixture. The second vessel 401 may be placed on the second conveyor belt 403. Where the second vessel 401 may be configured to collect the raw materials from the latex foam vessel 407. The second vessel 401 may be configured to pour the raw materials into the vulcanization oven 404 through the second conveyor belt 403. The vulcanization oven 404 may be configured to heat the raw materials to form the herb infused latex foam 409. The washing unit 410 may be configured to wash the herb infused latex foam 409 to remove soaps and excess materials. The squeeze roller 406 may be configured to squeeze the herb infused latex foam 409 and then the air dryer 408 may be configured to dry the squeezed herb infused latex foam 409 to remove moisture from the squeezed herb infused latex foam 409. The second slicer 405 may be configured to cut the dried herb infused latex foam 409 into desired herb infused latex foam layers 409a, 409b.

[0036] Referring to FIG. 5, FIG. 5 is an example diagram 500 depicting a schematic representation of a micro-encapsulation technique, according to an exemplary embodiment of the present disclosure. The micro-encapsulation process 500 includes an untreated fabric 502, a microcapsules bath 504, a squeezing zone 506, drying and curing zone 508, and fabric treated containing microcapsules 510. The micro-encapsulation process 500 includes a spray-drying technique. The microencapsulation may be done by the spray-drying is mostly used for the encapsulation of fragrances, oils, flavors. In the micro-encapsulation process 500, core particles may be dispersed in a polymer solution and sprayed into the microcapsules bath 504. The microcapsules bath 504 may be a hot chamber. The shell material solidifies onto the core particles as the solvent evaporates such that the microcapsules obtained are of poly-nuclear or matrix type. The encapsulated particles may be aggregated and the use of large amounts of core material may lead to uncoated particles. The fabric 502 from the microcapsules bath 504 may be moved in to the squeezing zone 506. The fabric 502 may be squeezed on the squeezing zone 506. The squeezed fabric may be moved in to the drying and curing zone 508 for encapsulation of fragrances, oils and flavors. The fabric from the drying and curing zone 508 may be the fabric treated containing microcapsules 510.

[0037] Referring to FIG. 6, FIG. 6 is a flow chart 600 depicting a method for producing the outer cover, according to an exemplary embodiment of the present disclosure. As an option, the method 600 is carried out in the context of the details of FIG. 1, FIG. 2, FIG. 3, FIG. 4 and FIG. 5. However, the method 600 is carried out in any desired environment. Further, the aforementioned definitions are equally applied to the description below.

[0038] The method commences at step 602, form the fabric layer by weaving a mixture of the cellulose pulp and the cellulose yarn. Thereafter, at step 604, infuse the fabric layer with the herbs using a microencapsulation technique. Thereafter, at step 606, stitch the herb infused fabric layer to form a particular size. Thereafter, at step 608, form an effective delivery mechanism of the outer cover for the scents to be transmitted to the end user without causing any unnecessary intrusion.

Further, the aforementioned definitions are equally applied to the description below.

Thereafter, at step 704, mix the raw materials by the first vessel and pour the mixed raw materials onto the first conveyor belt to form a memory foam. Thereafter, at step 708, keep the memory foam layers at room temperature to cure those memory foam layers. Thereafter, at step 712, pour the raw materials into the vulcanization oven from the second vessel through the conveyor belt. Thereafter, at step 714, heat the raw materials to form an herb infused latex foam by the vulcanization oven. Thereafter, at step 716, the herb infused latex foam being removed from the vulcanization oven and place the herb infused latex foam into the washing unit. Thereafter, at step 718, wash the herb infused latex foam to remove soaps and excess materials by the washing unit. Thereafter, at step 720, dry the herb infused latex foam at a high temperature to remove all moisture by the dryer and cut the dried herb infused latex foam into desired herb infused latex foam layers by the second slicer. Thereafter, at step 722, adhere the memory foam layer to the herb infused latex foam layer to make the component. Thereafter, at step 724, package the memory foam layer and the herb infused latex foam layer with the inner cover and the outer cover.

[0041] In an embodiment of the present disclosure, the component assembly 100 includes at least one first layer 106 comprising a memory foam layer derived from raw materials comprising ground oils stored in at least one first vessel 301. Removing the herb infused latex foam 409 from the at least one vulcanization oven 409 and placing into the at least one washing unit 410. The at least one washing unit 410 may be configured to wash the herb infused latex foam 409 to remove soaps and excess materials. Drying the herb infused latex foam 409 at a high temperature to remove all moisture by at least one air dryer 408 and cutting the dried herb infused latex foam 409 into herb infused latex foam layers 409a, 409b by at least one second slicer 405. Adhering the at least one memory foam layer 309a/309b to the at least one herb infused latex foam layer 409a/409b to make the component. Packaging the at least one memory foam layer 309a/309b and the at least one latex foam layer 409a/409b with the at least one inner cover 104 and the at least one outer cover 102. The at least one outer cover 102 may be infused with the plurality of herbs for therapeutic benefits to the end user. The method further comprising a step of weaving a cellulose pulse and a cellulose yarn to form a fabric layer. The method further comprising a step of infusing the fabric layer with the plurality of herbs using the microencapsulation technique. The method further comprising a step of stitching the herb infused fabric layer to form a particular size of the at least one outer cover 102. The method further comprising a step of forming an effective delivery mechanism of the at least one outer cover 102 for scents to be transmitted to the end user without causing any unnecessary intrusion.
