Abstract: The present invention provides a sealed illuminated rocker switch assembly preventing water/dust entry into switch/illumination unit having rigid sub-system assemblies in which LEDs are not exposed to external environment and are not prone to damage & not having loose wires/parts, having easier assembly which can be checked after complete PCB assembly. This Illumination unit can be used for no of variants switch with different current rating by minor changes in child parts. It is designed in a way that same can be used in a single switch for both side illuminations as PCB has two inputs & two outputs. Here different colors of illumination can be achieved by changing SMD only. This type of illuminated rocker switch increases life of illuminated unit where reliability of illumination & flexibility of circuit is also more.
Field of invention
The present invention is related to a 'sealed illuminated rocker switch .assembly.
Background of the invention
A rocker switch is an on/off switch that rocks (rather than trips) when pressed, which means one side of
the switch is raised while the other side is depr~ssed much like a ro9king horse rocks back and forth. It
has a circle (for "on") on one end and a horizontal dash or line (for "off') on the other to let the user known
if the device is on or off .
. A rocker switch with independent circuitry has a light activated on the knob/actuator of the switch in both
the on and off positions, which allows the switch to be found easily in the dark. Along with dependent
circuitry, the light is activated only when the switch is on.
In prior art, Illumination units/LEDs were exposed to external environment & may get damaged while
handling and are assembled in a way that does not have full proof sealing against water and dust entry .
. Therefore, water I dust can· en.ter from this entry and damage switch/possibility of short-.circuit/desired
function missing & decreases life of LED/illumination unit & switch.
In conventional design bulb type LED is used for illumination and o-ring is used.for sealing.
Snap lock is provided in body for fitment ofl,.ED.O-ring is placed around LED. Assembly of LED I 0-ring is
fitted in body and compression of 0-ring between body and U;D provide sealing. Since this arrangement
is .man dependent so there is a scope that 0-ring does not fully compressed, water I dust can enter from
this entry.
In conventional designs, springs are used for completing the circuit between loose wire and terminal since
spring assembly is blind so there is possibility of contact missing and illumination unit will not work. Wire
routing in body is very complicated process required very high 'f>recision and Skill. Here, loose wires( 1 00)
and loose springs are used (Fig 1 ). Since there are moving parts inside the chamber any loose wire(1 00)
may create problem in mechanism itself. There is also a scope that loose springs are missing during
assembly of illumination unit in body then illumination .unit will not work. Moreover assemble of such an
complicated circuit there are chances of wrong connections, also assembly is man dependent and hence
chances of human errors are more. In new design circuit completed with used of springs & connection
strip.
In existing designs, loose resistor is also used for limiting the current for LED. LED requires very low
current as compare to switching current ~o resistor is required. Resistor is used to complete the circuit
between terminal and spring. Since resistor assembly is blind with terminal so there is chance of contact
.missing and LED will not complete its life as required.

In prior art, There was no rigid assembly of illumination i.e. loose parts are fitted together. Check point of
illumination was not possible after the switch get complete assembled.
In addition to these, conventional technology has also following demerits:-
• ·In Vibration, there were more possibilities of wire come out from there routed position and create
problem for internal switching mechanism and also circuit for illumination unit breaks so purpose
of illumination is defeat & can lead to miss guide User.
• Since illumination chamber is not sealed then wire may corrode during switching cycle due to
environmental/ internal S\1\fitching condition , and life of corrode wire will be reduced than as·
required so illumination unit will not work as complete life cycle of switch.
• One additional process, Bending is required in this wire routing arrangement . Because we
cannot used stretch wire for routing.
• Fault illumination signal can tome from the switch to en~ user, since Wire connection are loose,
so there ai·e a chance th?twire get short circuited during switch assembly itself completely man
dependent process.

• Durability of a-ring (rubber parts) in environmental conditions is less.
Thus there is a need to provide an improved switch with reduction in loose parts/wires, which overcomes
one or more of aforesaid disadvantages.

Thus there exists a need of a illuminated rocker switch assembly including in circuitry a more effective
and easy to assemble switch. Also, there exists a need of a system where Illumination unit is sealed
against water and dust & which increase life of illuminated uniULED; illumination unit can be checked after
complete PCB assembly. Further the technology may. demand for customized illuminated rocker switch
as per the customer requirement.
Consequently, there is a need to have· some innovation in this field which can provide sealing of
illuminated unit and switch construction with assembly sub-systems for enhancing reliability & productivity
of switch.
Objective of the present invention
• The main objective of the present invention is to overcome at least one of the above problems.
• Another objective of the present invention is. to provide a sealed illuminated rocker switch
assembly.

wires/parts.

not having exposed LEDs/illumination units

assembly, in which illumination unit/PCB assembly can be checked before/after complete
illuminated rocker switch assembly.

one or more problems due to the limitations and disadvantages of the related art.
Accordingly, the present invention provides a sealed illuminated rocker switch assembly preventing .
water/dust entry into switch/illumination unit having tight/fixed construction & not having loose wires/parts,
having easier assembly which can be checked after complete PCB assembly. This Illumination unit can
be used for number of variants switch with different current rating by minor changes in child parts. It is
designed in a way that same can be used in a single switch for both side illuminations as PCB has two

The sealed illuminated rocker switch assembly comprises o(Knob complete; Housing complete;
Illumination unit assembly; Carrier assembly; Moving contact complete assembly &
Base assembly incorporated with terminals and base cover.

Sealing
Referring to figure 2, The present invention relates to a Sealed illuminated rocker switch assembly.
Here, ·illumination unit is placed inside the housing complete(26). Housing complete consist two
transparent circular lens(24) which are insert molding with body(25). Illumination. unit(30) is placed on the

vunder the lens. As lens is insert.molded with .housing there will be no possibility of water & dust

en~ry. Life of led will increase. By using insert molding of lens in housing complete it is man independent
process. Illumination unit is protected from dust & water entry as the contact chamber is sealed & life, . .
reliability of illumination unit are also increased.
After insert molding of body insert in new design, conventional LED and snap locking arrangement is not
possible due to space constraint.
Ease in assembly of illumination unit
PCB assembly(26a):- Referring to figure 4a, Since all parts of illumination unit(30)- LED(27), Diode(28),
and Resistor(28a), spring PCB small(26b(ii)), spring PCB large(26b(t)). and connecting strip(26c) are
directly soldered with PCB so there is no looseness I gap between these parts. For other arrangement
described above, number of parts can be varied but process will remains same, so this assembly will be
rigid subsystems.
A connection strip (sheet metal strip) used to complete the circuit instead of loose wire if both side
illuminations are required

This illumi~ation unit(30) is dropped in housing complete,(26) where guiding pins(31) are provided act as a
receiver. And pins are diffused via heat stacking process. Now illumination unit is fixed with body
complete and make a rigid unit. Since these switches are used in highly vibration application, in our

design illumination unit and body complete make a fix unit suitable for highly vibration application.
Benefits of sepqrate illumination unit is that its·functions can be checked for illumination before placing in
the· Switch. Moreover .this design no loose part is used & a complete rfgid su'b assembly used which is
easily located anywhere. Due to absence of loose part life & reliability of switch and illumination increases
even in heavy vibration conditions.
In present invention, different configuration of Illumination unit·can be achieved by minor change in
component.
Illumination unit assembly
Referring to figure 3g, Illumination unit(30) assembly consists of PCB.assembly(26a), spring PCB
sma11(26b(ii)) I Spring PCB large(26b(i)) & a connection strip(26c) soldered with PCB assembly(26a).
Spring PCB small I large are used for passing the current from switch terminals to· PCB assembly while
connecting strip is· used to· connect the negative poles(T1) of PCB assembly with each other.
PCB Cort:~plete Sub assembly
Referring to figure 3d, PCB Complete Sub assembly (consist of diode(28), resistor(28a) & SMD(27). The
most common function of a diode(28) is to allow an electric current to pass in o~e direction (called the

diode's forward direction), while blocking current in the oppo~ite direction (the reverse direction). A
resistor is a passive two-terminal electrical component that implements electrical resistance as a circuit
element. Resistors(28a) act to reduce currel')t flow. If there are wrong connection.bymistake at assembly
time, Diode(28) can't give output to LED(27). Same as if applied high current·input resistor reduce the
current & give desire output to LED(27).
In present invention, Sealed illuminated rocker switch assembly is used for following functions:-

• Double side Illumination

illuminate the same symbol for both state of switch with constant illumination intensity at knob as shown

i) Construction: Referring to figure 4a, Illumination unit(30) consist of PCB assembly(26a) and spring
PCB small(26b{ii)) of two numbers. Spring PCB small(26b(ii) are. soldered with PCB assembly.
Negative(T1 )./Positive Poles(T2) are shown in picture, it can be vice versa. PCB assembly(26a) consists

Multi-color illumination by using single LED(27) for different position ofswitch, depends on the vehicle
requirements. Same PCB assembly can be used for continuous & variable intensity, by varying the

ii) Fitment of illumination unit: Referring to figure 3h(i), Illumination unit(30) is fitted with body complete
(25) with help of two guided·pin(31) provided in body complete(25). Fix arrangement between body

complete(25) and illumination unit(30) is done by "heat stacking" process.
iii) Function: LED(27) illuminates the sym~ol continuously irrespective "OFF" I "ON" state of switch.

ii) Fitment of illumination unit: Referring to figure 3h(ii), Illumination unit(30) is fitted with body
complete(25) with help of four guided pin(31) provided in body complete. Fix arrangement between body
complete and illumination unit is done by "heat stacking" process.
iii) Function: In OFF state of switch, LED-1 illuminates the symbol. Positive pole of illumination unit

Referring to figure 4p(i), In "ON" states of switch, LED-2(27a) and LED-1 (27b) illuminate the symbol at
knob. Circuit connection for LED-1 (27b) is remains same. Circuit connection for LED"2(27a), pOsitive
pole(T2) of illumination unit(30) is connected with T3(positive pole) through conducting spring PCB
large(26b(i) and negative pole(T1) connected with·negative· pole of other conducting connecting strip.
Moving contact complete(50) rest on terminai(T2a) and rotate clock wise & anti clock wise direction.
Rotational motion to moving contact complete is given by carrier assembly(40). Carrier assembly has a
roller which rolls on the surface of moving contact and press the moving contact complete( 50) with the
help of spring.
Carrier assembly(40) actuated by knob complete(23) when we press the knob complete ttie moving
contact complete dip in opposite direction of knob complete actuation and contact made between
terminai(T~ terminal (T3).
Referring to figure 5b, Typical Circuit Diagram for LED illumination for single input &double output is
shown which depicts as follows Typical Circuit Diagram for double LED dual output which is used for
double sided illumination:
Input (T2 & T3} voltage from a fixed or fluctuating D.C power source. Resistance (R1 & R2) is connected
in series with LED (D2). Ground is connected to· negative of LED through terminal (T1 ). Resistance R1 &
R2 ·may have same or different values, more is the Resistance less is the LED intensity.

ii) Fitment of illumination unit: Referring to figure 3h(i), Illumination unit(30) is fitted with body complete

iii) Function: Referring to fig. 4c(i), In "Off' state of switch, LED illuminates the symbol with constant
illumination intensity. Positive pole of illumination unit Connected with T2 through conducting spring small
·and negative pole connected with T1 through conducting spring PCB small.
In "On~' state of switch; LED blinks (variable intensity) and illuminates the symbol. Negative pole of
illumination unit is connected with T1 through conducting spring PCB small and Positive pole of
illumination unit connected with terminai-S(TS) through conducting spring PCB small. Positive pole
connection of illumination unit between terminal-S and spring PCB small(26b(ii)) through moving contact
complete(SO) and Terminal moving contact. Connection between moving contact complete and terminal
moving contact onlx made in switch "On" state otherwise it remains op~n.
The circuit shown in figure Sc is having additional diode connected in series with LED for the reverse
polarity protection.

assessed before and after complete assembly of illuminated rocker ·switch;·

a) Construction/Fitment:-lllumination unit(30) .consists of PCB assembly(26a),said PCB seembly
further consists of LED(27),PCB, diode(28) and registor(28a); PCB assembly further comprises of two
positive poles(T2) and two neg.ative poles(T1 ); two guiding pins(31) making a tightly assembly by
heat stacking;
b) Function:-LED(27) illuminates the symbol continuously irrespective "OFF" I "ON" state of switch.
Positive pole·of illumination unit(30) connected with Terminal-2 (T-?) through conducting spring
small(26b(i}~nd negative pole connect~d with T1 through conducting spring small; Circuit Diagram for
LED illumination for single input & single output is as follows: Input (T2) voltage from a fixed or fluctuating
D.C power source. Resistance (R1) is connected in series with LED (D2). Ground is connected to
negative of LED through terminal (T1 ).
7. A sealed illuminated rocker switch assembly for providing illumination at one side with variable intensity ·
comprises of;
a) Construction/fitment:-lllumination unit(30) consist of PCB assembly(26a), connecting strips(26c) of two
number and spring PCB sma11(26b(ii)) of three numbers. Connecting st~ips are soldered with PCB
assembly and spring PCB smalls are soldered with connecting strip. PCB assembly consists of PCB,
· · LED(27), diode(28) and resistor(28a) ()f tiA'o numbers, PCB assembly has two positive poles(T1) and two
negative poles(T2). Two guiding pins(31) makes a tightly assembly by heat stac;:king;
b) Function: In "Off' state of switch, LED illuminates the symbol with constant illumination intensity.

a) Construction/Fitment: Illumination unit(30) consist of two PCB assembly(26a), connecting strip(26c),

connecting strip are soldered with PCB assembly. PCB assembly consists of PCB, LED(27), diode(28)

Illumination unit is fitted with body complete(25) with help of four guided pin(31) provided in body
complete(25). Fix arrangement between body complete and illumination unit is done by "heat stacking"

b) Function: in off state of switch, LED-1-._illuminates the symbol. Positive pole of illumination unit
Connected with T2 through conducting spring small(26bii)) and negative pole connected with T1 through
conducting spring small. In "ON" states of switch, LED-2(27a) and LED-1 (27b} illuminate the symbol at
knob. Circuit connection for LED-1 is remains same. Circuit connection for LEP-2. positive pole of
illumination unit is connected with T3. through conducting spring PCB larg~(26b(iDand negative pole
connected with negative pole·of other conducting connecting strip(26c).Moving contact complete(50) rest
on terminai(T2a) and rotate clock wise & anti clock wise direction. Rotational motion to moving contact
complete is given by carrier assembly. Carrier assembly(40) has a roller(40d) which rolls on the surface of
moving contact and press the moving contact complete with the help of spring.C
